I simulate pion showers in a hadronic sampling calorimeter. With the QGSC_BERT
physics list I got several times following error which causes Geant4 to exit:

This happened 14 times in approx. 2 million simulated events. (I simulate 10
different energies between 8 and 80 GeV, each 200k events)

Sorry, I see you have already entered 9.3 as the version.
My next question is:

   how many of these errors do you get below incident energies of 10 GeV?

Knowing this will help to isolate the reponsible model.

It happened 
3 times for 8 GeV,
4 times for 10 GeV,
1 time for 12 GeV,
0 times for 15 GeV,
3 times for 20 GeV,
1 time for 30 GeV,
0 times for 40 GeV,
0 times for 50 GeV,
2 times for 60 GeV,
0 times fot 80 GeV

We have solved this problem for the BERT part of the physics list.  However, for energies above 10 GeV, other models are responsible.  We are now investigating those models (e.g. QGS and PreCompound).

As of Geant4 V9.4, this problem now appears to be solved, according to our calorimeter tests.  Please let us know if the problem persists in your application.
